This puzzle of a puzzle is 10" wide. It is cut from 1/4" thick Baltic birch plywood. I used a #2/0 blade to cut the puzzle pieces so they would fit together well. I painted the pieces red for contrast. To make the puzzle more difficult, paint both sides of the pieces.
If you use a very thin blade and paint the pieces, they may get tight so either apply the paint in a thin layer or cut with a slightly larger blade.
Scroll Saw Comfort Tip:
After a few hours of turning the blade thumbscrew, it can get painful. Many scrollers find the shape of the thumbscrew uncomfortable. Here is an easy solution that I saw a few years ago in one of the woodworking magazines.
You will need a plastic soda bottle cap. The thumbscrew, and some Epoxy. I am using the JB Weld SteelStick but any two-part epoxy should work.
Fill the cap with epoxy. If you are using a liquid epoxy then fill the cap about half full.
Embed the thumbscrew in the epoxy-filled cap and set it aside to cure.
Allow the epoxy to completely cure and install the new more comfortable thumbscrew into your saw. If you don't like the way it looks then a little spray paint will cover the writing on the cap.
The thumbscrew with the cap is almost the perfect size. Other solutions such as cutting a knob from wood often make the thumbscrew too large. If the knob is too large you run the risk of overtightening the thumbscrew and bending the clamp.
